The clean shapes of the letters are actually the work of <a href="http://fontstruct.com/fontstructors/lexkominek">Mr. Kominek</a>; I have not changed them at all. :-) As for diagonal lines looking thinner in FontStruct; you are quite right. I've never been happy with that either, and in my early FontStructions I mostly avoided using diagonals. However, as you can see from the screenshot below, I ran into some trouble! I would need a brick shaped like the red shape in the image to optically adjust the drop shadows. After my last comment, I went back and made the shadow a bit thicker... The only catch is that now the diagonal looks slightly thicker! Ah, well, nothing is perfect, I guess. I opted for the thinner diagonal, though I suppose mathematically, the thicker one is closer to what it should be. I'm glad you have found the right solution. In some cases the diagonal stroke (of S,Z,N etc.) is a bit wider than their vertical or horizontal counterparts. This is especially true for modern grotesque, neo-grotesque or humanist sans serif type faces (e.g. Akzidenz Grotesk; Helvetica, Univers; Frutiger, Meta, respectively). There are exceptions, as always (e.g. Gill Sans, Metro, ITC Kabel). The rule to follow is what LexKominek have already concluded: what is "looking good" is good, regardless of exact point numbers.
